An issue with using a USB HDD enclosure may be that the HDD drive may require more power than the USB port can supply. If you can use a 3.5" powered enclosure that also takes a 2.5" drive then that won't be an issue. In that case, just put the problematic U4's HDD in the powered enclosure ...

For a network-based copy operation, I'd copy the recordings from the little-used U4 over to the problematic U4.
Then take the HDD out of the problematic U4 (as you'll not need to send the U4 for repair with it fitted) and fit it into the little-used U4.

Change the overscan setting in your TV. Usually it's in the aspect ratio settings section (named something like just scan, just fit, dot-by-dot, per-pixel, 1:1 pixels, et. al.).
